First, let me state that I love this movie. It's probably my favorite superhero film ever at this point. But, like everyone knows, it isn't absolutely flawless. I definitely picked up on a couple little plot holes here and there, which don't make for any real problems, of course.

But, I thought I'd just bring one to light that I haven't seen mentioned yet.

When Tony replaces the mini-arc reactor in his chest with a newer model after returning from captivity, he needs Pepper's assistance installing it because his hands are too big to fit inside the hole where the reactor sits.

However, after Stane removes his the reactor from his chest, Stark is able to replace it completely by himself (albeit offscreen)...

He could have had the robot help him install it.

Hmm you make an intresting note, I think he was saying that small hands thing to get the girl. She was putty in his hand after he said that, but in reality he could prob have done it himself. Other than that I can't really explaine it.

I think the reason he used Pepper to do it is that the lead wire had fallen out of place, and was now way deep in the base unit in his chest, where it was not supposed to be where he could not reach it.
I don't think Stark would design an item to keep himself alive, then not be able to do routine maintainence on it. Remember, even then, he was wearing the V2.0 of the reactor, but it was still designed in a cave in Afghanistan.

I thought that Stark can probably replace the reactor himself, but I think he wants Pepper to help him because after his ordeal, his viewpoints changed along with his feelings toward her as well. I think he wanted her to involve deeper into his life.

It's because the wire had fallen in and he couldn't get it out himself.

Here's another question... if she pulled the magnet out... how come the shrapnel didn't go into his heart?

It didn't go to his heart because it was directly near close to his heart, it had to travel and would most likely take more time than a few minutes.

Just one question, how did he control when to use his weapons, like to fire and to turn off certain weapons. He never really ever pushed a button or flicked a switch????

I thought it was implied that the robot helped him install it.

Generally it doesn't make sense to nitpick a super hero movie when the entire premise is unrealistic, but if we're going to play it like that - he's got his helpful robot pets to help out if he really can't manage to do it himself.

Besides that, if he'd done it himself in the beginning, he more than likely would have destroyed the first model, which would mess up the last quarter of the movie.

The sharpnells thake a little long to afect the Heart and the other organs.

Bingo.

He controls eveything verbally, and cybernetically through his brainwaves which feed directly into the helmet.

and threw gimmicks.

Remember that Yinsen says that, without the device in his chest, Tony would die in a weak. Some minutes would't put him on real danger.

The new model didn't have the wire and magnet that Pepper pulled out.
