I would probably shape the pieces from plexi or wood to achieve the step design you have across the blade portions of the piece (2 seperate molds) . I would then, depending on interest of course, cast it in a latex mold and pull resin pieces for the finished piece. The center would be turned on my lathe from high temp plastic and cast as well. I would finish the piece with a semi gloss or matte paint and vinyl for the emblem and the stand.
Any thoughts on the overall length/size this thing would be? 12"? 8"

As I stated in a prior post I am selling some other things if anyone is interested I will post here first.
all fullsize and all custom made
1) Green goblin helmet with motorized opening and closing eye lens
2) Juggy helmet with stand
3) Magneto helmet (comic style)
4) Doc Ock arms (2) with shoulder harness and spine attachment
5)Thor Helmets (2) comic book style (classic not ultimate) resin
6)Cyclops visors (3) silverage, current style, first movie
7)Hulk blood with stand and back light

This is my first time seeing this thread, and I must say that everything I saw looks incredibly awesome. So awesome that I went through all 34 pages on dial-up. I wish I had that level of craftsmanship.
Also you mentioned earlier you had some stuff for sale, I was just curious if any of it was still for sale or if you have anything else for sale/up on eBay? If you still have the juggy helmet with stand, or the green goblin mask, I'd definitely be interested in buying.

I was thinking along the lines of 8" wide. If you need any artwork for the bat logo or anything let me know, I've got templates I've made up the a** and it might save you some time.

It's an Adobe Illustrator file that can be converted into almost anything for you.

if you have not only the logo but the batarang itself on illustrator I can cut an exact pattern from that.

Not a problem. I have the outline shape, logo and I can even color it for you....whatever you need. I'd like it to be removable from the base though.

The file will be used to make a pattern from then i will cut that pattern from the material. Yes the base will be a seperate piece

I have the blade sculpted and ready for a mold
the gauntlet is sculpted from clay and takes some time to get right

I have a finished scupt of the "begins gauntlets" but not cast.
I have a rough of the retro batarang
Other than that I have been busy.
Racing season started last week and I have been training hard

Also thought you might get a kick out of that CGC Daredevil #181
an incredible 9.9 !!! I had this book graded well before the movie (thank god) and its held its value so far although the movie brought out a lot of good books this one is one of my babies

I was lucky enough to find the angel in a craft store (its lifted off a pendant)
then cast them in soft metal with a polish they look like chrome. I took the long way around this build but its right. The Devil i had to "sculpt" its a little rought but i like the finished product.
