I seem to recall the costume designer of SR saying that they had to alter the final suit in the movie because it was originally designed for a much bigger actor. I need to peruse the Bonus Features on the SR DVD again, but I remember speculating with Pat and the others if this was a clue that Welling had indeed tested for the movie (remember the brouhaha of August 2004?)
Anyway, maybe they held on to the original suit Welling tested in? Here's hoping because I'm almost certain the Smallville crew is NOT redesigning a new Superman costume for the show.
That's what I've telling people. The very same second they decided to bring that..thing, as the shows official suit, it was done for good. Even if they make a new one to fit Welling better, it'd be one based on that suit. But I suppose if they just made a new belt and opened the neckline more, I'd be fine with it.
Oh, and as for Cavill, happy as hell about his casting, but those gay rumors have me worried, I hope it's just ********.

Because they made the S smaller? Because they made the cape, the trunks and the boots darker? Because they took away the yellow S on the back? Because they put an S on the belt? If that's why, then this is just a typical case of fanboys not being able to accept change. Some "change" but wtv.
