As much as Joss Whedon hates Hank Pym, I'd seriously doubt it. But it would definitely be an interesting angle and makes sense --- i.e., Ultron created in Hank Pym's image/voice. Don't think it's gonna happen, though.![]()

But Cap is Marvel / Disney and it still happened. And Chris Evans wasn't a "heavyweight" (a still isn't). I'd put Spader right where Downey was before Ironman I.

But do you want Ultron to have "personality?" Really......What makes him a threat is his lack of it.
Ultron doesn't lack personality. He's constantly yelling and laughing maniacally, he behaves in a very theatrical manner, he has a very morbid sense of humor, and his two primary motivations are to punish his father who he resents simply for giving him life in the first place and to **** his mother. That's a lot of personality right there.
Because it's easier to emote without the mask on and him losing the mask helps get across the feeling that he's tired and worn out during the fight and he doesn't have a secret identity so why does it matter?
Because they think Chris Hemmensworth looks better without it and I agree.
Anyway, I don't see why it's a big deal. James Spader is fantastic and wether they do a puppet or a cgi Ultron with Spader providing the voice and maybe mocap or they create a reason in the script why Ultron would look human it's still going to be a great character and a great performance. Ultron looking human wouldn't be a detriment to the film, nor is it necessary for the film to work. I'm happy either way.
It's not an ego thing. There are actual artistic reasons why you'd have the hero take of the mask at key moments.

Ultron's look isn't necessarily inhuman enough to require motion capture. They could pull it off with a mask and a costume and use some CGI to touch it up a bit.
